Abstract

In this study, the effects of coating thickness in in-mold coating process on cavity pressure and surface characteristics were investigated by experiments. An experimental mold was developed for the simultaneous injection molding and surface coating of a plastic plate. The material used for in-mold coating experiment was two-component polyurethane. Through experiments under different coating thicknesses, cavity pressure traces, air-bubble distributions and hardness characteristics were investigated. In cavity pressure traces, there were two peaks due to the movement of mixing head. The peaks of cavity pressure increased with decreasing coating thickness. The size of the bubbles on the surface of the part area increased with an increase of coating thickness. In addition, as the coating thicknesses increased, the hardness under short demolding time decreased significantly compared with that under long demolding time. It was found that the demolding time should be increased for providing enough curing in mold with an increase of coating thickness.


본 연구에서는 인몰드 코팅 공정에서 코팅두께가 캐비티 압력과 표면특성에 미치는 영향에 대하여 실험적으로 고찰하였다. 플라스틱 평판을 대상으로 사출성형과 표면코팅을 동시에 수행할 수 있는 실험용 금형을 개발하였다. 코팅 소재는 2액형 폴리우레탄이며, 다양한 코팅두께에 대한 실험을 통하여 캐비티 압력추이, 기포분포, 경화특성 등을 고찰하였다. 캐비티 압력추이에서 믹싱헤드의 동작에 따라 2개의 피크가 나타났으며, 코팅두께가 감소함에 따라 압력의 피크값이 증가하였다. 제품표면에서의 기포 크기는 코팅두께가 두꺼워짐에 따라 증가하였다. 또한 코팅 두께가 두꺼울수록 금형개방 시간이 짧은 경우의 경도는 긴 경우의 경도에 비해 더욱 크게 감소하였다. 이로부터 금형 안에서 코팅 소재의 충분한 경화를 위하여 코팅두께가 클수록 금형개방 시간을 증가하여야 함을 알 수 있었다.

서 론

사출성형은 다양한 산업분야에서 활용되고 있으며, 많은 경우 외관향상, 내스크래치성, 내후성 등을 높이기 위하여 코팅이 요구되고 있다.1 그러나 사출성형 이후에 별도로 코팅하는 방법은 공정이 복잡하고, 불량이 많이 발생하며, VOCs와 같은 다양한 유기화합물이 배출되는 문제가 있다.
인몰드 코팅(in-mold coating)은 금형 안에서 기재를 사출 성형하고, 이어서 액체상태의 경화형 수지를 금형 안으로 주입/경화시켜 사출성형과 코팅을 금형 안에서 동시에 구현할 수 있는 새로운 공법이다. 현재까지 상용화되어 있는 인몰드 코팅 방법은 코팅 소재로 2액형 폴리우레탄을 적용하며, 1개의 코어와 2개의 캐비티로 구성된 금형을 사용하여 사출성형과 코팅 공정에서 각각의 캐비티를 교체하는 방식이다.2,3 인몰드 코팅 공정의 첫째 단계는 사출성형기에서 열가소성 수지를 주입하여 기재를 성형하는 것이다. 둘째 단계에서는 형개를 하고 기재가 코어 금형에 붙어 있는 상태에서 코팅용 캐비티로 교체한다. 그리고 셋째 단계에서 다시 형폐를 하고, 코팅재 공급장치를 통해 주제와 경화제를 혼합하여 금형 안으로 주입/경화시키고, 최종적으로 형개와 함께 표면코팅이 완성된 기재를 취출하게 된다.
인몰드 코팅은 코팅공정에서 사용되는 소재가 휘발성 유기 용제를 포함하지 않기 때문에 친환경적이며, 금형 표면의 전사성이 우수하여 미세한 패턴을 재현할 수 있다. 또한 기재 사출성형에서 발생하는 웰드라인, 싱크마크 등과 같은 불량이 코팅 표면에 나타나지 않도록 할 수 있다.
그동안 2액형 폴리우레탄을 코팅재로 적용한 인몰드 코팅에 관련된 연구는 믹싱헤드(mixing head) 안에서 주제와 경화제의 혼합특성,4 코팅 조건에 따른 표면특성,5,6 코팅 소재 공급장치7 등이 있다.
인몰드 코팅 공법은 IT기기, 가전, 자동차 등 매우 다양한 분야에 적용이 가능하며, 대상 제품에 따라 요구하는 코팅두께가 서로 다르다. 스마트폰, 노트 PC 등 모바일 기기는 무게를 줄이고 휴대의 편리성을 높이기 위하여 수십 미크론 수준의 매우 얇은 코팅두께를 요구하지만, 가전 및 자동차 내장부품에서는 깊이 감(depth effect)있는 감성품질과 내구성을 높이기 위하여 0.8 mm 수준의 후막 코팅을 요구하고 있다. 그러나 코팅두께가 코팅 표면특성에 미치는 영향에 관한 연구는 아직까지 보고된 바 없다. 따라서 본 연구에서는 실험적인 방법을 통해 코팅두께가 캐비티 압력과 코팅 표면특성에 미치는 영향을 고찰하고, 이를 통해 인몰드 코팅 공법을 다양한 코팅두께를 갖는 제품에 확대, 적용할 수 있는 기초 데이터를 확보하였다.
